Exhaust back pressure is the resistance that an engine experiences from the exhaust gases as they leave a diesel generator (DG) set. In simple terms, the engine has to work against this pressure to push the exhaust gases out through the exhaust system. If back pressure is too high, it can affect engine performance, fuel consumption, exhaust temperature and overall operation of the DG set.

This is very crucial when a Retrofit Emission Control Device (RECD) is already installed in the exhaust system. An RECD can reduce the harmful emissions from diesel exhaust, but since it is fitted directly in the exhaust path. It can also create additional resistance to the flow of exhaust gases. Therefore, controlling the pressure drop across the device is important to ensure that emission reduction does not come at the cost of DG set performance.

What is Exhaust Back Pressure in a DG Set?

Exhaust backpressure is the pressure present in the exhaust system as the engine pushes exhaust gases through pipes, silencers, turbocharger components, emission-control devices and other restrictions before they exit the system. First, you can understand that pressure has no direction; it doesn’t flow backward. It only moves from high to low pressure. If back pressure increases, the engine has to generate more force to push the exhaust gases out against that resistance.

The exhaust gas is expected to pass through the exhaust manifolds or the exhaust gas turbine of the diesel turbocharger. In most cases, some diesel engines use exhaust gas recirculation (EGR), which routes a portion of cooled exhaust gas back into the intake air. This lowers peak combustion temperatures and reduces NOx formation. EGR is separate from particulate filtration, handled by a DPF within an RECD.

Explain Exhaust Gas Flow Through a DG Set

During combustion, fuel burns in the engine cylinder, producing hot exhaust gases. When the exhaust valve opens, these gases leave the cylinder and follow this path:

Exhaust pipe → Silencer → Turbocharger (if provided) → Exhaust stack → Atmosphere.
The exhaust system should allow these gases to leave the engine as freely as possible. We can explain the differences between:

Normal Exhaust Pressure: Some exhaust pressure is normal because gases have to pass through pipes and other exhaust components. A properly designed exhaust system will have a certain amount of pressure. See, the normal exhaust pressure is not a problem.

Exhaust-System Pressure Drop: As exhaust gases travel through the system, their pressure gradually decreases due to friction and resistance from pipes, bends, silencers and other components. That’s called a pressure drop.

For Example: A long exhaust pipe with many bends will generally create a greater pressure drop than a short, straight pipe of the correct size.

Excessive Exhaust Back Pressure: Back pressure is considered high when the exhaust system is restricted. It will occur due to a small exhaust pipe, a lengthy, bent exhaust pipe, or any blockage or damage in the silencer. When there is excessive back pressure, it will be hard for the engine to release the exhaust gases.

Why is Efficient Exhaust Gas Removal Important?

A diesel engine needs to remove the exhaust gases to allow fresh air into the cylinder for the next combustion cycle. Some gases remain in the cylinder, reducing the amount of fresh air available for combustion. This could lead to:

Reduced engine power

Higher fuel consumption

Increased exhaust temperature

Excessive smoke

Poor engine performance

Increased stress on engine and turbocharger components

In Simple Words: Exhaust back pressure is a blockage or resistance to the exhaust gases. A small amount is normal, but excessive back pressure can reduce the performance and efficiency of a DG set.

What Causes High Exhaust Back Pressure in a DG Set?

High exhaust back pressure in a diesel generator (DG) set occurs when there is too much resistance to the exhaust gases in the engine. This may result in reduced engine performance, increased fuel consumption, and higher exhaust gas temperature. Several factors can contribute to excessive exhaust back pressure.

Undersized Exhaust Pipe

An exhaust pipe with a diameter that is too small restricts the exhaust gases and increases flow resistance. The engine produces more exhaust; the smaller pipe can’t handle a higher gas velocity, increasing pressure loss. Correct exhaust-pipe sizing is very important when designing a DG set exhaust system. The pipe diameter should be selected based on the engine’s exhaust-gas flow rate, which can affect back pressure and exhaust temperature in the system. A properly sized pipe helps exhaust gases flow efficiently without placing any unnecessary load on the engine.

Excessive Pipe Length and Bends

The longer the exhaust pipe, the greater the frictional resistance experienced by exhaust gases. There are many problems, such as multiple bends, elbows and other changes in direction, which cause further pressure loss. Unnecessary bends should therefore be avoided wherever possible. Bends are required using suitable-radius bends, and the exhaust route should be as short and direct as practical, to reduce back pressure. The complete exhaust layout should be checked to ensure that the combined pressure drop remains within the engine.

Blocked or Restrictive Silencer

The silencer, or muffler, can be another cause of excessive exhaust back pressure, since over time, it develops carbon deposits, soot, or deterioration in its internal structure that might limit the exhaust gas flow.

The worn-out or improperly selected silencer will also have greater resistance than designed. If back pressure slowly rises during engine operation, it should be checked for internal blockages, carbon deposits, or any other problems. It is possible to select a silencer with adequate flow capacity.

Exhaust Pipe or System Blockage

Partial or complete blockage is easily seen in the exhaust system, which can cause a rapid increase in back pressure. Soot, carbon deposits, and foreign material can accumulate inside the pipe, silencer, bends and other exhaust components.

A blockage may also be seen from physical damage, such as a collapsed or deformed section of pipe. That’s why regular inspection and maintenance are required; they can help to identify these restrictions before they significantly affect DG set performance. If you can take any step, you can remove any obstruction safely and damaged components should be repaired or replaced.

Incorrect RECD Selection

If you incorrectly select or undersize the RECD, it can introduce an excessive pressure drop into the exhaust system. If the device doesn’t have sufficient flow capacity for the engine’s exhaust- gas flow, this is a significant source of restriction.

RECD selection should therefore consider the DG set’s engine power, exhaust flow, operating conditions, particulate-loading characteristics and its back-pressure limit. Correct sizing helps it perform its intended function without unnecessarily restricting exhaust flow.

RECD Soot Loading and Regeneration Issue

Over time, particulate matter and soot can accumulate in the RECD, increasing the resistance to exhaust-gas flow. As the filter becomes loaded, exhaust back pressure can increase. If the system is designed for active or passive regeneration, soot can accumulate faster than it is removed. Check exhaust back pressure, where provisions are available. It can identify excessive particulate loading or regeneration problems at an early stage. If the pressure is high, it indicates that RECD inspection, cleaning, regeneration and other maintenance are required.

Remember, proper RECD maintenance is important because excessive restriction can increase exhaust temperature, affect engine performance and slowly damage the exhaust system or engine components.

How Does Exhaust Back Pressure Affect DG Set Performance?

Excessive back pressure hurts diesel generator (DG) set performance by restricting gas flow. It results in higher pumping losses, lower efficiency, reduced power output, increased fuel consumption, hotter exhaust temperatures and poor turbocharger operation.

Increased Engine Pumping Losses

If exhaust back pressure is high, the engine has to push the exhaust gases out of the cylinder. During the exhaust stroke, the piston must move against this additional resistance. This means some of the engine’s power is used just to push the exhaust gases instead of being converted into useful output. It is known as pumping loss.

Reduced Engine Efficiency

Excessive exhaust restriction can make it harder for the engine to complete the exhaust and intake processes efficiently. Some exhaust gas may remain in the cylinder, leaving less room for fresh air during the next intake cycle. As a result, the engine uses more energy for gas exchange, which can reduce efficiency.

Reduced Power Output

An engine needs to breathe freely to produce its expected power. If exhaust gas can’t pass through the cylinder, the engine can’t get fresh air for the next combustion cycle. The presence of more residual exhaust gas directly affects combustion. In severe cases, it can reduce the engine’s ability to deliver its rated power. The amount of power reduction varies depending on the engine design, exhaust system and operating conditions.

Increased Fuel Consumption

Higher back pressure means the engine spends more energy overcoming exhaust resistance. These things can reduce the useful power produced from the fuel being burned and may lead to higher specific fuel consumption. However, the actual increase in fuel consumption depends on factors such as engine design, load, speed, and level of exhaust restriction.

Increased Exhaust Temperature

Excessive exhaust restriction can prevent exhaust gases from leaving the engine as easily as they should. This can increase the amount of heat retained in the exhaust system and may increase the exhaust-gas temperatures. It can happen daily; higher temperatures can place additional thermal stress on components such as exhaust valves, the turbocharger, the exhaust manifold and other exhaust-system parts. Operating with excessive exhaust temperature for long periods reduces component life and reliability.

Effect on Turbocharger Performance

The turbocharger uses energy from the engine’s exhaust gases to drive its turbine and supply more air to the engine. Some exhaust pressure is normal and necessary for this process. However, excessive back pressure, particularly downstream of the turbocharger, can interfere with the pressure balance across the turbine. It can affect how efficiently the turbocharger operates and may reduce or alter the amount of air supplied to the engine. If the engine can’t receive the right amount of air, combustion can be affected, potentially leading to higher exhaust temperatures, reduced power and increased fuel consumption.

How Does Exhaust Back Pressure Affect DG Set Emissions?

Exhaust back pressure prevents the exhaust gases from being completely removed from a diesel generator set. This causes ineffective cylinder scavenging, increased combustion temperature and reduced fresh air intake, resulting in incomplete fuel burning.

Impact on Specific Emissions

Particulate Matter (PM/Smoke): Exhaust gases trapped limit the amount of oxygen in the subsequent combustion process and increasing black smoke and soot emissions.

Carbon Monoxide (CO): Inadequate oxygen causes inefficient combustion; limited breathing increases toxic CO emissions.

Nitrogen Oxides (NOx): Nitrogen oxides may form when exhaust gases and local flame temperatures are significantly altered. Excessive back pressure alters cylinder combustion temperatures and residual gas levels, which can shift NOx formation. This direction and magnitude depend on the specific engine and operating conditions, so back pressure should be kept within OEM limits to avoid unpredictable emissions behavior.

Operational Consequences

Higher Fuel Consumption: The engine burns more fuel to meet load requirements and overcome the pumping losses.

Thermal Stress: Heat is trapped at high temperatures in the cylinder head and exhaust valves, leading to equipment deterioration.

Aftertreatment Strain: As particulate loading increases inside the RECD, exhaust back pressure rises, which can accelerate wear and increase maintenance frequency.

What is RECD and Why is Exhaust Back Pressure Important?

A Retrofit Emission Control Device (RECD) is an emission-control system installed on an existing diesel engine or DG set to reduce specified exhaust pollutants. This can be used to convert the existing DG set to meet CPCB environmental regulations without replacing the engine with a costly one. Depending on its design, an RECD may use filtration and/or catalytic treatment to reduce specific pollutants such as particulate matter, carbon monoxide, hydrocarbons and nitrogen oxides. Back Pressure is critical in engine performance, as this is the resistance created by the engine exhaust as it tries to exit the system.

It can directly impact performance; excessive back pressure forces the engine to work harder to expel exhaust gases, leading to power loss (derating), increased fuel consumption and elevated combustion temperatures. RECD units must be engineered to keep back pressure strictly within the diesel engine manufacturer’s (OEM) specified limits to prevent engine choking or failure.

How is RECD Installed in the Exhaust System?

Exhaust Placement: The RECD unit is mounted directly inline on the exhaust pipe. The RECD is mounted inline in the exhaust pipe, typically positioned after the engine’s factory silencer and before the final exhaust outlet, so all exhaust gas is routed directly through it.

Flow Integration: All the exhaust gases produced during diesel combustion must pass through the tailpipe; the physical housing of the RECD is strictly straight into the primary piping. Since all exhaust gas exits through this single path, every bit of it must pass through the RECD’s internal system before reaching the atmosphere.

Forced Pathway: The exhaust flow inevitably runs through the RECD’s internal catalytic beds, filter elements, and electrostatic chambers; that’s why every cubic meter of gas is treated for soot and toxins before final discharge.

Why Does RECD Create Pressure Drop?

Whenever exhaust gas flows through a component’s internal passages, substrates, filters, bends, and other flow restrictions, it incurs resistance. This is a pressure drop across the component; the exhaust pressure upstream of the RECD is higher than the pressure downstream. Some pressure drop is an inherent consequence of putting an emission-control device into the exhaust stream.

Remember, whether an RECD produces a pressure drop, whether the resulting total exhaust back pressure remains within the limits permitted for the particular engine and RECD combination. Excessive back pressure can interfere with the engine’s ability to expel exhaust gases. Because it can increase the work required during the exhaust stroke and affect engine performance, exhaust temperature, fuel consumption and the operation or durability of exhaust-related components. This is the reason exhaust back pressure is an important compatibility parameter when retrofitting an emission-control device.

CPCB Requirements for RECD Exhaust Back Pressure

CPCB’s System and Procedure for Emission Compliance Testing of Retrofit Emission Control Devices (RECD) specifically addresses exhaust back pressure during testing. This procedure states that the engine is to be tested at the maximum exhaust back pressure values declared by the manufacturer. For engines fitted with exhaust after-treatment devices and external EGR systems, the manufacturer is to declare exhaust-back-pressure values at the applicable test points.

Basically, it’s important because CPCB’s RECD framework does not imply a single generic back-pressure number that applies to every DG set or RECD. The permissible value is tied to the engine’s and system’s declared specifications.
The relevant RECD technical documentation should be verified for the maximum allowable exhaust back pressure at the stated maximum design exhaust flow. This specification for one engine/RECD combination shouldn’t be assumed to apply to another.

How to Reduce Excessive Exhaust Back Pressure in a DG Set?

To reduce excessive exhaust back pressure in a diesel generator (DG) set, also check that the exhaust pipe diameter is large enough, minimize sharp bends and excessive pipe length, and clean blocked silencers or soot deposits. Ensure any Retrofit Emission Control Device (RECD) is properly sized, unblocked and matched with manufacturer limits.

Check Exhaust Pipe Diameter

Ensure the pipe matches and exceeds the engine maker’s minimum size.

A small pipe blocks the gas flow and raises pressure.

Increase the diameter if the current pipe is too narrow.

Reduce Unnecessary Bends

Remove sharp 90-degree elbows if required.

Use smooth, sweeping bends to guide exhaust gases.

Fewer bends mean less friction and lower back pressure.

Inspect Exhaust Pipe Length and Routing

Keep the total exhaust run as short and straight as possible.

Avoid running the pipe vertically (straight up) to a great height without proper engineering.

Long runs slow down gas escape and build up pressure.

Check Silencer/Muffler Condition

Look inside the muffler for internal collapse and damage.

Old mufflers can rust and block gas flow.

Replace the silencer if it is broken or damaged.

Inspect for Carbon and Soot Deposits

Open inspection ports and check for dry black buildup.

Clean or scrape out heavy soot from the pipes.

Fix incomplete fuel burning to stop rapid soot buildup.

Check RECD for Blockage or Soot Loading

Update the pressure drop across the RECD unit.

Start the regeneration cycle if the filter is full of soot.

In the middle, clean the catalyst if ash blocks it.

Verify Correct RECD Sizing

Verify the RECD is correctly matched to the engine power rating.

A small filter chokes the engine right away.

Install a larger unit if the current one is too small.

Can an RECD reduce emissions without adversely affecting the DG set’s performance?

Yes, both emission reduction and exhaust back pressure need to be considered. The Central Pollution Control Board also recognizes exhaust back pressure as one of the parameters for evaluating RECD performance, ensuring that an emission-control device does not place excessive load on the engine.

Conclusion

In summary, exhaust back pressure is a critical factor in a DG set and RECD performance. Exhaust back pressure is an important consideration for DG set performance, efficiency, and reliability. As you create more resistance in the exhaust path, the engine must work harder to push these exhaust gases out; this resistance is called back pressure. They can directly harm engine performance and exhaust temperature.

If RECD is already installed in the exhaust system, it can reduce the harmful emissions from diesel exhaust. It’s directly fitted in the exhaust path, which can create additional resistance to the flow of exhaust gases. A high-performing RECD is not simply one that reduces emissions; it must also operate within the engine’s allowable exhaust back pressure and performance limits.

Looking for a DG set solution that provides cleaner operations and lower fuel dependence while you explore solutions to improve your generator’s performance? Two solutions frequently stand out in comparisons, like RECD vs Dual Fuel Kit. Both solutions serve different purposes and use different technology. So, before making any decision, you must understand which solution your DG set requires. If your purpose is to clean your DG set exhaust and reduce smoke and harmful pollutants. Then, you can go with a Retrofit Emission Control Device (RECD). On the other hand, when your goal is for your DG set to work with gaseous fuel and reduce diesel consumption, then a dual fuel kit may be your solution.

Choosing one solution also depends on various factors for an existing DG set, such as engine type, capacity, functionality, fuel consumption, and practical uses. This blog provides a quick comparison between RECD and a dual fuel kit. We also help you to find a suitable solution for your DG set needs.

What is an RECD for a DG Set?

RECD stands for retrofit emission control device. This is an emission control device that is designed to reduce harmful pollutants released through the exhaust. It is installed on the existing diesel generator (DG set) without replacing the old generator system. RECD is a cost-effective solution that helps reduce harmful matter from the generator such as particulate matter (PM), hydrocarbons (HC), carbon monoxide (CO) and nitrogen oxides (NOx). The process of an RECD involves exhaust gas treatment, whereby as exhaust gas flows through the system, the filtering or treatment system helps reduce any particulates and other types of emissions from the gas stream. In this way, exhaust gas emission control is achieved without altering the fueling system of the generator.

What is a Dual Fuel Kit for a DG Set?

A dual fuel kit is a system that allows a diesel generator (DG set) to operate using diesel along with a suitable gaseous fuel, such as natural gas, depending on the system design and engine compatibility. Instead of relying entirely on diesel, the kit introduces gas into the engine’s combustion process while retaining diesel as a fuel source. The system works by supplying a controlled amount of gaseous fuel to the engine along with diesel. The diesel continues to play an important role in the combustion process, while the gas can replace a portion of the diesel requirement under suitable operating conditions. This can help reduce diesel consumption and potentially lower operating costs. A dual fuel kit is particularly useful where a reliable supply of suitable gaseous fuel is available and the DG set is compatible with dual fuel operation.

RECD vs Dual Fuel Kit Quick Comparison

RECD and dual fuel kits are both designed to support DG sets, but both have different functions, features, and capacities. The table below will help you to find key differences between RECD vs dual fuel kit.

Comparison Factor

RECD

Dual Fuel Kit

Purpose

It is used for controlling smoke and reducing pollutants from the DG set exhaust.

It is generally used to reduce fuel consumption for diesel generators.

Primary Function

It involves exhaust after-treatment and emission control.

Fuel substitution through dual fuel operation.

Installation

Generally involves retrofitting the emission-control device into the exhaust system

Requires integration with the fuel system and appropriate gas-supply arrangements

Diesel Savings

This is not primarily designed to reduce diesel consumption.

It can reduce diesel consumption when it’s operated under suitable conditions

Maintenance

Requires inspection and maintenance of the emission-control equipment

Depends on engine type, DG specifications, gas compatibility, and dual-fuel system design

Fuel Requirement

Primarily continues to use diesel

Requires diesel plus a compatible gaseous fuel

Emission Control

Primarily targets exhaust pollutants such as particulate matter and smoke, depending on the system.

May help reduce certain emissions through reduced diesel use, depending on the fuel, engine, and operating conditions

Engine Compatibility

Depends on DG capacity, engine type, exhaust configuration, and system specifications

Depends on engine type, DG specifications, gas compatibility, and dual-fuel system design

Operating Considerations

Requires suitable exhaust conditions and proper operation of the emission-control system

Depends on gas availability, load profile, diesel-gas ratio, and engine operating conditions

Best Suited For

DG set users primarily focused on controlling exhaust emissions

DG set users primarily focused on reducing diesel consumption through gaseous-fuel substitution

Factors to Consider Before Choosing in RECD vs Dual Fuel Kit

Before choosing any advanced solution for your DG set, you must prioritize these common factors to get the right solution for your DG set.

DG Set Capacity and Engine Type

This is one of the most important factors that you need to consider as your top priority. You need to check your DG set’s capacity, engine model, fuel system, and exhaust configuration. Not every RECD or dual fuel kit is compatible with every generator. Confirming compatibility can help prevent installation and performance issues.

Operating Load and Running Hours

You must know how much time your diesel generator (DG set) works and how long it takes time to load. You should know running hours, average load, peak load, and whether standby or continuous operation can influence the suitability and potential benefits of each solution.

Fuel Availability

For a dual fuel kit, you must have sufficient fuel availability because it requires multiple fuels. Check fuel availability, supply reliability, pressure requirements, storage or pipeline infrastructure, and associated operating requirements before choosing this option.

Purpose and Operating Goals

Finally, identify what you actually want to achieve. If your priority is emission control, an RECD may be the more suitable option. If your priority is reducing diesel consumption through gaseous-fuel substitution, a dual fuel kit may be more appropriate. The decision should be based on your DG set’s requirements rather than choosing one solution simply because it appears cheaper or better.

Common Mistakes to Avoid While Selecting a DG Set Retrofit Solution

Choosing a retrofit solution for your DG set can be easier when you know what to avoid while installing an RECD and a dual fuel kit. Here are some common mistakes that should be avoided before any installation of a DG set retrofit solution.

Choosing Only by Price

Many buyers choose a retrofit solution simply because it has a low initial price, but they don’t consider other expenses. You should also count maintenance, fuel requirements, operating costs and service expenses while planning a retrofit solution. A slightly higher initial investment may provide better value over time, depending on your DG set and usage.

Treating Both as the Same

As we know, both retrofit solutions are designed to improve the DG set, but both have different functions that impact the DG set’s engine specifications. An RECD is mainly focused on controlling pollutants and reducing smoke, while, on the other hand, a dual fuel kit allows the DG set to use a suitable gaseous fuel along with diesel. Every buyer must know the difference between an RECD and a dual fuel kit.

Not Checking DG Set Compatibility

Every RECD or dual fuel kit is not designed for every diesel generator. Before choosing a retrofit solution, check your DG capacity, engine, model, exhaust system and fuel setup. Ignoring these details can lead to installation problems, poor performance or an unsuitable system. Always confirm that the selected solution is compatible with your specific DG set.

Ignoring Gas Availability

If you consider dual fuel for your DG set, then you must have a reliable supply of suitable gaseous fuel to work properly. Before choosing this solution, check whether the required gas is available at your site and whether you have the necessary supply infrastructure. Ignoring gas availability can make the system difficult to operate and may reduce its expected benefits.

Overlooking System Requirements

Every DG set retrofit solution has certain requirements for installation and operation. Before choosing an RECD or dual fuel kit, you must check the available space, exhaust setup, fuel supply, engine specifications, and supporting equipment. Ignoring these requirements can create installation problems or affect the system’s performance. Make sure your DG set can support the selected solution.

Skipping Technical Evaluation

Before any installation of an RECD or dual fuel kit, there is an important step that checks your DG set’s technical condition. You must do a DG Set assessment and look at some main factors such as engine type, DG capacity, load, exhaust system, fuel setup, and operating conditions. If you skip this step, it can lead to compatibility issues, poor performance, or unnecessary expenses.

When Should You Choose an RECD?

A retrofit emission control device (RECD) may be a suitable choice when your main goal is to control emissions from an existing diesel DG set while continuing to use its primary fuel system. Here are additional factors to consider when choosing an RECD.

Emission Control: If you want to control smoke and particulate matter from your DG set exhaust, then an RECD will help you with this.

Existing DG Set: When you want to improve the quality of a diesel generator without replacing it. Then this retrofit solution is good for you because its installation doesn’t require a new generator.

Exhaust Treatment: If you have a clear goal to clean your exhaust and reduce harmful gases such as Particulate matter, hydrocarbons, carbon monoxide, and nitrogen oxides.

Diesel Operation: Whether you want to use continuous fuel, RECD is a good option for you. It focuses on emission control rather than replacing or changing the primary fuel system.

Emission Requirements: If your DG set needs to meet applicable emission-control requirements, an appropriate RECD may be worth considering, depending on its specifications and suitability.

Installation and Compliance Requirements: Before selecting an RECD or dual fuel kit, check whether the proposed system meets the applicable regulatory, emissions, safety, and installation requirements for your DG set and location.

Total Cost of Ownership: Don’t compare systems only by their installation price. Consider equipment cost, installation, maintenance, fuel or gas costs, downtime, servicing, and expected operating benefits.

When Should You Choose a Dual Fuel Kit?

A dual fuel kit may be a suitable choice when your main goal is to reduce diesel consumption by using a suitable gaseous fuel alongside diesel. There are some more explanations to show when you should choose a dual fuel kit for your DG set.

Gas Availability: If you have a reliable supply of gas, then you can go with a dual fuel kit because the dual fuel system requires a suitable and consistent gaseous fuel supply for regular operation.

Diesel Reduction: Whether you want your DG set to consume less diesel because dual fuel kit can allow gas to substitute for part of the diesel under suitable operating conditions.

DG Compatibility: When you have a DG set which has compatibility to install dual fuel kit, then you can consider this solution because the system needs to match all these engine types, DG capacity, fuel system, and operating conditions.

Fuel Cost: If you want to reduce your overall fuel expenses, then you can consider a dual fuel kit because using suitable gaseous fuel may help reduce your dependence on diesel and optimize fuel costs.

Operating Profile: If your DG set runs regularly at suitable loads or good running hours, then you can consider a dual fuel kit because your running hours and load pattern can affect how effectively gas can substitute for diesel.

Frequently Asked Questions

If you are still confused about choosing between a retrofit solution and a dual fuel kit for a DG set. Here are some common questions that help you to understand more about these retrofit solutions.

What is the Key Difference Between RECD and Dual Fuel Kits?
The main objective of an RECD is to control exhaust emissions, while the dual fuel kit aims to reduce the amount of diesel fuel that will be used, thereby increasing efficiency.

Does an RECD Reduce Diesel Consumption?
No, reducing diesel consumption is not the main purpose of an RECD. Its primary function is to help control pollutants released through the DG set’s exhaust.

Will a Dual Fuel Kit Help Reduce DG Set Emissions?
A dual fuel kit can assist in reducing emissions by using gas to replace a portion of diesel under appropriate operating conditions. However, the main goal of a dual fuel kit is diesel reduction, not after-treatment of exhaust gases.

Will Every DG Set Suit a Dual Fuel Kit?
No. It is necessary that the DG set is suitable for a dual fuel kit. There are several parameters that should be taken into consideration, such as type of engine, capacity of DG set, fuel system, operating load, and availability of gaseous fuel.

Can RECD and Dual Fuel Kits Work Simultaneously?
These two kits may work simultaneously in some cases as they have different purposes. However, before applying both of them, there should be a technical assessment of the DG set, engine, fuel system, exhaust system, and operating conditions.

RECD or Dual Fuel Kit: Which One Is Better?
Neither RECD nor a dual fuel kit can be claimed as better in all cases. RECD is likely more appropriate for emissions, while a dual fuel kit may be more appropriate for diesel reduction.

Conclusion

When we do an RECD vs. dual fuel kit comparison to find a solution for a DG set is not possible because of its benefits or cost-effectiveness. Both systems are designed to improve the quality of diesel generators (DG sets). But they have different functions like RECD is mainly suitable for controlling pollutants from the DG set’s exhaust, whereas a dual fuel kit can help reduce diesel consumption by using a suitable gaseous fuel with diesel. The final decision for your DG set depends on several factors such as the DG set’s engine type, capacity, load, running hours, fuel availability, and system compatibility. A proper technical evaluation can help you determine which solution is right for your DG set.

Delhi-NCR is one of the regions in India where air pollution is a major issue. Among these, the GRAP rules for DG sets in the Delhi-NCR region play a crucial role. So, to control pollution during periods of poor air quality, the Commission for Air Quality Management (CAQM) implements the Graded Response Action Plan (GRAP). Therefore, it is important to know whether you can legally use a diesel generator now or not. Other than this, is your DG set allowed under the active GRAP Rules? Apart from that, if you use non-compliant DG sets, what fines or penalties could you face?

Whether you operate a business, run a hospital & school or manage DG sets for a housing society. This blog explains the DG set permissions stage by stage. It also discusses what happens if you don’t follow the rules.

What is GRAP?

GRAP is known as the Graded Response Action Plan. This is a set of emergency rules that have been established to address the concern of the worst air quality in Delhi-NCR. It is enforced by CAQM (the Commission for Air Quality Management in the National Capital Region and Adjoining Areas). The GRAP framework is divided into four stages and is often changed according to the air conditions. As air quality conditions become worse, the GRAP rules strictly shift from below to above the four stages. These rules often apply to construction work, vehicle emissions, industrial emissions, and DG, because these contribute a large volume of harmful air in the sky. Let’s take a quick look at the four stages of the GRAP rules in the table below:

Stage

AQI Range

Category

Stage 1

201-300

Poor

Stage 2

301-400

Very Poor

Stage 3

401-450

Severe

Stage 4

>450

Severe+

Why does it Affect DG Sets?

In this section, we will discuss the reasons behind the GRAP rules strike on the DG sets in Delhi-NCR.

Diesel Emissions From DG Sets

Old diesel generators are a big source of worsening AQI levels during poor air quality conditions. They generally release NOx, sulfur dioxide, PM2.5, and PM10, which contribute to the bad air quality. However, a survey in Delhi-NCR indicates that most parts of the region still use DG sets that are either outdated or in need of maintenance.

Why DG Use Matters During Pollution Episodes?

Data shows that the use of DG sets is continuously growing by 1.5 lakh in organized urban areas and around 40k in unorganized areas. This is a big concern for good air quality in Delhi-NCR. Most families use DG sets as their alternative source of electricity when they face a power outage.

Less Availability of Emission-Control DGs

When the authorities sped up the GRAP implementation, they found that only 20% of DGs had been retrofitted with emission-control devices. You would be shocked to know that all of these were registered in organised areas. That means 80% of running generators were adding harmful air pollution repeatedly.

Easily Regulate During Pollution Emergency

You know, regulating the emissions of industries and vehicle fleets takes too much time and effort. But generators can immediately restrict emissions when the AQI level is reached. That’s why CAQM’s priorities focus on DG sets for fast relief of air pollution when the air quality is serious.

DG Set Rules Under GRAP Stage I (Poor)

In Stage 1, AQI ranges from 201-300, where diesel generator sets are not restricted. Stage 1 is an early sign of bad air. Therefore, CAQM is only focused on stopping general dust and waste management instead of fuel-specific instruments. So let me show you what kind of actions they always take under Stage 1.

To remove dust in the air, they use water sprinklers and anti-smoke guns on roads and construction sites.

They enforce strict compliance at construction and development sites to mitigate dust in a range of 500 sqm.

Nobody can burn waste in an open area because this action releases harmful smoke that makes air quality worse than it does.

Commercial eateries cannot use wood or coal for making food, such as in a tandoor.

CAQM publishes advisories in general. Don’t use personal vehicles for work; rather, use public transportation. It affects air quality in good ways.

Another action they usually take is to regularly check the PUC (Pollution Under Control) certificate of running vehicles. Additionally, take appropriate action against all visibly polluting vehicles.

Note: GRAP Stage 1 DG set rules don’t stop people, hospitals, schools and industries from using generators.

DG Set Rules Under GRAP Stage II (Very Poor)

GRAP Stage 2 DG set rules restrict certain DG sets across the Delhi-NCR region. Although generators that are capable of working in dual-fuel mode or are equipped with certified (RECD) Retrofit Emission Control Devices operation is allowed but within fixed capacity limits. Besides, GRAP Stage 2 is exempted for designated emergency and essential services. Apart from that, such as Standard DG sets lacking clean-fuel infrastructure are totally restricted.

Exempted From the Restrictions

Travel: Escalators, elevators and travelators.

Healthcare Sector: Nursing homes, hospitals and other healthcare facilities.

Transportation: Airports, train services, inter-state bus terminals (ISBTs) and metro service.

Wastewater management: Water pumping stations and sewage treatment plants (STPs).

Government work: National Security and Defence.

Telecommunication: Telecom towers and Data service center.

Capacity-Wise Compliance Rules

From 51 kVA to 800+ kVA range generators must be operated strictly in dual-fuel mode (gas-diesel mix) or be equipped with approved/certified Emission Control Devices.

Those generators have apparent power between 23 kVA and 51 kVA permitted if they are running on dual-fuel systems; otherwise, save for emergency backup use where gas pipeline infrastructure is unavailable.

Authorities mandate disincentivizing generator usage in residential societies. They have to ensure constant primary grid power supply across NCR areas with fewer interruptions.

DG Set Rules Under GRAP Stage III (Severe)

GRAP Stage 3 DG set rules do not introduce new guidelines but carry forward all guidelines of Stage 1 and Stage 2. In this Stage, the air quality is very severe, corresponding to a Delhi AQI range of 401–450. The authority says that they impose strict punishments and heavy fines on those who fail to comply, whether they belong to industries, schools, societies, or any other companies.

What Changes at Stage III is Enforcement Intensity?

They conduct frequent inspections of the DG sites. If they find someone violating the rule, then they can instantly levy a fine for non-compliance, and the penalty can run into large amounts per site during enforcement drives.

CAQM orders immediate shutdown of stone crushers, mining operations, and hot-mix plants in the Delhi-NCR that run on non-clean fuels and power sources.

Designated units still run at this stage. But DG sets are strictly banned at C&D sites, particularly those that use unretrofitted DG sets, the same as the vehicle ban that depends on fuel rather than EVs.

DG Set Rules Under GRAP Stage IV (Severe+)

When GRAP Stage IV is implemented, it means the AQI is in a worse range (AQI >450) of air quality. It is a time when people do not get fresh air, and they suffer from breathing issues. Usually in winter, the Delhi-NCR region experiences worse air quality compared to the overall year. Therefore, the rest of Stage I, Stage II, and Stage III guidelines remain the same. CAQM is just intensifying the scrutiny in the region.

What’s Specific to Stage IV?

The authority is fully active in this Stage. They continuously inspect every suspect site, for example, industries, local bodies, and transportation.

Pollution boards actively verify DG sets are retrofitted with dual-fuel or emission-control systems. They don’t just issue warnings; rather they also check compliance on the ground.

Sites caught running non-compliant DG sets during Stage IV have faced penalties running into large amounts, or additional enforcement measures may apply.

How to Check the Current GRAP Stage?

GRAP Stages are never the same; they always shift their order based on the air quality. So we will tell you the reliable source from which you can check the most current report step by step.

Go to the CAQM Official Website

The Commission for Air Quality Management publishes GRAP status when it is issued. The report contains complete information such as which stage is active and the exact date it was implemented. Therefore, this is a most trustworthy source for GRAP information. If you would like to know about GRAP orders now, you can visit caqm.nic.in.

Check the CAQM “GRAP Orders” Page

CAQM maintains a record of every invoked and shuffled order, so you can see not just the current stage but also the comprehensive history of when each stage was implemented over the years.

Delhi Government’s Environment Department Portal

The Delhi Environment Department is another authentic and reliable website that provides the right information on CAQM’s GRAP orders and advisories on its own site.

Penalties for Non-Compliance

GRAP Rules aren’t limited to paper notices. Enforcement teams take strict action to enforce the orders after several warnings, in the form of fines, sealing, and legal action against non-compliant DG holders.

Fines

Fines are the most common charge DG set holders pay for violating the GRAP ban. This fine is imposed to prevent generator use, which contributes to poor air quality when AQI is worse. Firstly, it was issued in February 2024, and after some updates, the environmental compensation charge was implemented across the whole NCR region, and the NCR Pollution Board must follow. This was created by CAQM and followed by the Standard Schedule for EC Charges.

Sealing of Equipment

Sometimes, when the GRAP stage is extended due to severe air pollution across NCR, the CAQM’s enforcement task force inspects the region continuously. If they find a DG set running in non-compliance with GRAP norms, they instantly seal the DG on site.

Action against Defaulting Industries

Under Section 14 of the Commission for Air Quality Management in NCR and Adjoining Areas Act, 2021, certain contraventions of the Act, rules or CAQM orders/directions can be punishable with imprisonment of up to five years, a fine of up to ₹1 crore, or both. The actual enforcement action depends on the nature and circumstances of the violation.

Can You Use a Diesel Generator During GRAP?

Whether you can operate a DG set during GRAP depends on the active GRAP stage, the generator’s capacity, fuel configuration, emission-control equipment, the type of establishment and any applicable CAQM directions or exemptions. There is no single yes-or-no rule that applies to every DG set across Delhi-NCR. Always check the latest CAQM order before operating a generator during an active GRAP restriction.

Conclusion

GRAP Rules for DG Sets in Delhi-NCR work in four stages. Every stage shifts from time to time according to the AQI conditions. In a few stages, CAQM enforces DG set operation in industries, schools and societies, although designated sectors have the right to use DGs, such as hospitals, government agencies and telecoms. At the same time, those DG holders that don’t follow the rules in the NCR region have to pay penalties based on CAQM acts.

An RECD (Retrofit Emission Control Device) is a device fitted to an engine’s exhaust system. It helps to reduce the harmful gases and particles from the engine before they are released into the air. RECD is very important for regular inspection and maintenance. Over time, soot, ash and other deposits can build up inside the filter. If you can’t clean or handle it properly, the RECD can’t work properly. Regular inspection and maintenance help maintain exhaust flow, control emissions, reduce the risk of excessive backpressure, and prevent avoidable repairs.

The condition of the RECD filter can affect emissions, engine performance and backpressure. When the filter is clean, exhaust gases can flow through it easily. If the filter becomes blocked or heavily loaded, it can restrict the exhaust flow and increase the backpressure. High backpressure can make the engine work harder, affecting its performance, increasing fuel consumption and emissions.

In this guide, we can cover the basics of RECD filter condition and maintenance. Also, mention how to check the filter, identify signs of blockage or damage, understand backpressure and know when maintenance or cleaning may be needed.

What is a RECD and How Does It Work?

A RECD is a part of an engine’s exhaust system. It reduces harmful particles and gases in engine exhaust before they are released into the environment. Depending on the design, an RECD may include components such as:

Filter: Catches the soot and other small particles from the exhaust.

Catalyst: It reduces harmful gases in the exhaust.

Housing: It holds the filter and catalyst in one place and directs the exhaust flow.

Connections and sensors: Measure exhaust flow, temperature, and pressure; this depends on the system.

The filtration system is one of the most important parts of the RECD. As exhaust gas passes through the filter, unwanted particles are caught rather than released into the air. Over time, these particles build up inside the filter. After that, the filter needs to be checked and maintained regularly to make sure exhaust can continue to flow properly. Particulate matter is caught by small soot and ash particles produced during combustion. When exhaust passes through the RECD filter, the gas can pass through the filter material while many of the larger particles are trapped. As more soot collects on the filter, the amount of material increases. This process can allow the RECD to reduce the amount of particulate matter released from the engine.

As soot and ash accumulate on the filter, there is less room for the exhaust gases to move through, thus making it difficult for the exhaust gases to move through the filter, which causes back pressure. Back pressure is natural to some extent, but too much back pressure affects engine efficiency. This may cause the engine to work harder and use more fuel due to high-temperature exhaust. Regular inspection, proper cleaning and maintenance help prevent the filter from becoming excessively blocked and maintain good exhaust flow.

Why is RECD Maintenance Important?

Regular RECD maintenance is important to keep the system working properly and to avoid problems with the engine and exhaust system.

Sustaining Filtration Effectiveness

Over time, soot, ash and other particles can collect inside the filter. Regular inspection and cleaning help the filter continue to trap the harmful particles effectively and maintain good filtration performance.

Avoiding High Backpressure

A clogged or soot-filled filter may hinder the passage of the exhaust gases and create high backpressure.

Supporting Engine Performance

High backpressure can make the engine work harder and may affect its performance. That’s why it’s important to keep the RECD in good condition, as it helps maintain exhaust flow and supports smooth and efficient engine operation.

Extending Filter Service Life

Proper maintenance can help prevent excessive buildup and damage to the filter. These things can increase its service life and reduce the need for early replacement.

Meeting Applicable Emissions Requirements

A properly maintained RECD helps the engine control exhaust emissions effectively. Regular maintenance supports compliance with the emissions requirements that apply to the engine and equipment.

Signs that a RECD Filter Needs Maintenance

An RECD filter usually shows warning signs when it starts to get blocked, dirty and damaged. Knowing these signs can help you quickly find a problem and avoid bigger engine or emission issues.

Increased Backpressure

As soot and ash can build up inside the filter, they can’t pass through the exhaust gas. That’s why it can increase the backpressure. If the backpressure reading is higher than normal, the filter may need to be checked or cleaned.

Reduced Engine Performance

A restricted filter can make the engine work harder. You may notice less power, slower engine response, or a general drop in performance. If the engine does not feel like it is running normally, the RECD should be checked.

Warning Indicators

Many engines have warning lights or alarms that can indicate problems with the exhaust or emission system. If a warning related to the RECD, filter, temperature, or pressure appears, it is not a good sign; don’t ignore it.

Increased Exhaust Restriction

A filter filled with soot and ash will restrict the flow of exhaust gas. If the exhaust restriction increases, it is a sign that maintenance is needed.

Visible Damage or Contamination

During a visual inspection, check the filter and its surrounding parts for cracks, damage, heavy soot buildup, oil and other contamination. These issues directly affect RCED’s performance and need inspection.

Abnormal Exhaust Conditions

Seeing some changes in exhaust conditions can also be a warning sign. Unusual smoke, high exhaust temperature, reduced exhaust flow, and other changes in engine operation can indicate the RECD needs attention.

Note: Checking these signs early can help prevent more serious problems. Always follow the manufacturer’s instructions when inspecting, cleaning and servicing the RECD filter.

RECD Filter Cleaning

Keep your RECD system running efficiently with regular filter cleaning to maintain optimal airflow, performance, and indoor air quality.

When Should a RECD Filter be Cleaned?

RECD filter should be cleaned when it starts to accumulate heavy soot or ash and begins to restrict the exhaust gas. Cleaning at the right time improves working efficiency and prevents unnecessary stress on the engine. There is no single cleaning interval that works for every RECD. The right time depends on the engine, operating conditions, amount of soot or ash buildup and the manufacturer’s recommendations.

Regular inspections can easily identify these signs before the filter becomes badly restricted. Always check the equipment manufacturer’s instructions for the correct cleaning interval and approved cleaning method. Clean the filter to maintain the exhaust flow, support engine performance and extend the service life of the RECD filter.

Methods Used for RECD Filter Cleaning

Pneumatic Cleaning: Pneumatic cleaning uses compressed air to remove dust and dirt from the filter. It is a quick, simple method for removing unwanted particles without any damage.

Thermal Cleaning: It uses heat to remove difficult dirt, oil and other unwanted materials from the filter. This method is used only when the filter can handle high temperatures.

Specialized Filter-Cleaning Equipment: It uses air jets, vibration, suction, washing and other cleaning techniques to restore the filter’s performance. Such systems provide more consistent cleaning and are particularly useful for industrial filters with heavy contamination.

When Professional Cleaning is Recommended: Professional cleaning is recommended when the filter is very dirty, delicate, expensive, or difficult to clean. It can use the correct cleaning method without damaging the filter.

What is RECD Regeneration?

RECD regeneration is the self-cleaning process of a Retrofit Emission Control Device, basically used on diesel generators. It can remove the trapped soot and particulate matter from the filter. This process can stop the device from choking, increase backpressure and keep the emission reduction system running efficiently without extra fuel.

How Does RECD Regeneration Work?

RECD regeneration is the self-cleaning process in which accumulated soot and carbon particles are burned off from the internal filter. This is passive thermal oxidation at high exhaust temperatures. It can convert accumulated particulate matter into harmless carbon dioxide and prevent filter blockages. Regeneration works in different ways, which are:

Soot Collection: Exhaust gas passes through a ceramic or metallic filter core, trapping particulate matter (PM) and black smoke.

Temperature Activation: When the generator runs long enough for exhaust heat to reach optimal thermal thresholds, catalytic coatings on the filter decrease the activation energy required.

Thermal Oxidation: The trapped carbon particles react with the nitrogen dioxide or oxygen present in the exhaust stream and burn away.

Filter Restoration: This process opens the pores, restoring gas flow efficiency and preventing harmful back-pressure spikes on the engine.

Passive vs Active Regeneration

Features

Passive Regeneration

Active Regeneration

Heat/energy source

Naturally occurring exhaust heat, often assisted by a catalyst or NO₂.

Deliberately increases exhaust temperature/oxidation conditions using a control strategy.

Trigger

Occurs when normal exhaust temperature and operating conditions are sufficient for soot oxidation.

Initiated by the engine/after-treatment control system when soot loading or operating conditions require it.

Operator involvement

Usually none

Usually automatic, although the required operating conditions may need to be maintained.

Typical purpose

Continuous or intermittent soot oxidation, under favorable conditions.

It can reduce accumulated soot when passive conditions are insufficient.

Fuel/energy consumption

Generally little or no additional regeneration energy.

Generally requires additional fuel or energy.

Typical operating condition

More likely during sustained, higher-load operation.

Particularly useful during low-load/temperature operation.

When Is Regeneration Needed?

Regeneration is required when a diesel particulate filter (DPF) accumulates too much soot and can’t clean automatically.

Filter loading: When too much soot/combustible particulate matter is stored on the filter, regeneration is required.

Differential pressure: If the pressure rises before or after regeneration, it can affect the filter. Sensors trigger regeneration when the pressure crosses the limits.

Operating conditions: High flow rates, heavy contamination, temperature, humidity, and changes in engine conditions can cause the filter to load more quickly. Regeneration requirements are considered in relation to actual operating conditions.

System alerts: Many modern systems provide warning lights, messages, or fault codes when regeneration is required.

Manufacturer instructions: It is very important to finalize the reference for regeneration intervals, pressure limits, operating conditions and the correct regeneration procedure.

What’s the difference between Cleaning vs Regeneration?

Regeneration and filter cleaning both maintain the performance of particulate filters such as DPFs and RECDs, but they operate in different ways. Regeneration is primarily intended to reduce accumulated soot. During regeneration, the filter temperature is raised to oxidize trapped soot and convert it into gases. It depends on the system design and operating conditions; regeneration may happen automatically as part of normal vehicle or equipment operation.

We can talk about filter cleaning as a maintenance procedure; it’s basically designed to remove deposits that remain in the filter after regeneration. It can include accumulated ash and other non-combustible contaminants. Soot and ash can’t be burned away during normal regeneration; that’s why it requires a physical or specialized cleaning process. But it still contains ash or other deposits that reduce its filtration capacity. Cleaning may be required when these deposits build up over time.

The exact behavior of regeneration and the need for filter cleaning can vary depending on the RECD or DPF design, operating conditions and cleaning method. For this reason, maintenance intervals and cleaning procedures depend on the specific manufacturer’s recommendations.

RECD Backpressure: What It Means and Why It Matters

Exhaust backpressure measures the pressure drop and flow restriction created by pipes, catalytic converters, diesel particulate filters (DPFs) and mufflers. It can represent the back- force or restriction that the engine’s pistons must overcome during the exhaust stroke. As emission filters, such as a DPF or catalytic substrate, catch soot, ash and particulate matter (filter loading), the internal channels become constricted.

Exhaust gases pass through the porous filter walls with minimal pressure accumulation. Soot accumulation builds up a physical barrier. It can increase the upstream pressure at the turbocharger outlet or exhaust manifold. When the backpressure climbs above safe operational thresholds, it can create severe mechanical and thermal penalties:
It may make the pumping process difficult by utilizing additional energy to push out exhaust gases and thus consuming some of the power from the crankshaft. This will trap the residual exhaust gases in the cylinder and reduce the space left for the next combustion stroke. Also, they produce high combustion and exhaust gas temperatures that will harm the piston and overheat the turbine. It is for this reason that the engine consumes more fuel to produce the same amount of power. There are two types of backpressure, which are:

Metric/state

Normal Backpressure

Excessive Backpressure

Source

Standard sizing of factory mufflers and cleaning the catalytic converters.

They can prevent clogged DPFs, collapsed catalytic honeycomb and pinched exhaust pipes.

Engine Impact

Efficient cylinder scavenging and optimal design matching.

They can cause loss of high-speed power, sluggish throttle response and rough idling.

Thermal State

Normal operating exhaust gas temperatures (EGT).

It can build up excessive heat near the turbo/manifold, leading to thermal fatigue.

Fuel Efficiency

Optimal fuel burn according to the map specs.

May decrease if restriction significantly affects engine operation

Causes of High RECD Backpressure

High RECD backpressure occurs when exhaust gas flow is restricted; the factors are mentioned below.

Soot Accumulation: Excessive unburnt carbon builds up in the filter due to frequent short trips or incomplete regeneration cycles.

Ash Accumulation: Non-combustible residue from engine oil and fuel additives grows permanently over time.

Filter Blockage: Severe clogging occurs when soot and ash exceed the storage capacity of the substrate channels.

Damaged Filter Elements: Melted, cracked, and broken filter walls restrict flow or trap loose debris unevenly.

Exhaust System Restrictions: Dents, pinched pipes and downstream blockages limit overall gas exit flow.

Incorrect Installation: Misaligned gaskets, wrong part sizes, or improper mounting create internal flow bottlenecks.

RECD Troubleshooting & Maintenance Guide

This RECD troubleshooting & maintenance guide provides a systematic approach to identifying the common problems related to the RECD, including excessive backpressure and physical or thermal damage.

Problem / Symptom

Possible Cause

Inspection / Diagnosis

Recommended Action

High exhaust backpressure

RECD restriction, soot/particulate accumulation, or filter blockage.

Measure the exhaust backpressure and compare it with the specified limit. Check the RECD for signs of blockage or excessive loading.

If soot loading is confirmed, perform regeneration where it’s required. If ash or non-combustible deposits are suspected, then use the cleaning option and replace the RECD.

Increasing Backpressure

Progressive soot or ash accumulation.

Monitor the backpressure trend and inspect the RECD condition.

Perform regeneration for soot loading if applicable. So, use ash cleaning when required. Regeneration can’t remove accumulated or non-combustible ash.

Poor engine performance

Excessive exhaust restriction caused by RECD blockage.

Check the engine performance and measure the exhaust backpressure. Then, inspect the complete exhaust path for restrictions.

Correct the restriction. Clean, regenerate, or replace the RECD according to the manufacturer’s specified procedure and limits.

Repeated RECD Blockage

Incorrect operating conditions, incomplete regeneration, excessive particulate generation, or an engine-related fault.

See the operating conditions, regeneration history, maintenance records and engine condition.

Identify and correct the root cause before you use repeated cleaning or replacement of the RECD.

Sudden increase in backpressure

Rapid particulate loading, severe blockage, or internal RECD damage.

Stop and inspect the RECD and exhaust system. Also check the differential/backpressure readings.

Don’t continue operation if the backpressure exceeds the permitted limit. Inspect and service the RECD before returning the equipment to operation.

Damaged RECD

Excessive temperature, thermal shock, physical impact, cracking, melting and improper handling.

If required, inspect for cracks, deformation, melting and substrate damage.

Replace the RECD if damage exceeds the manufacturer’s allowable service limits.

Poor regeneration/regeneration not completed

Low exhaust temperature, incorrect operating conditions, control-system fault, or excessive loading.

Check regeneration conditions, exhaust temperature, sensors and relevant control-system functions.

Correct the underlying fault and perform regeneration according to the approved procedure.

Backpressure remains high after regeneration

Ash accumulation, severe blockage, or damage to the RECD substrate.

Verify the backpressure after the regeneration and inspect the RECD.

If soot has been removed but restriction remains, investigate ash accumulation or physical damage. Clean and replace the RECD.

When Should an RECD Filter Be Replaced?

You must replace the RECD if physical damage compromises its core matrix, non-removable ash clogs the substrate, or routine regeneration and cleaning fail to restore safe exhaust flow. These include:

Severe Physical Damage: Replace the object; internal structure or filter channels are cracked, structurally deformed, or melted, or matted.

Cracked Filter Substrate: Cracks can allow unfiltered exhaust to bypass the filtration media, making the filter unreliable.

Persistent Excessive Backpressure: If the backpressure is high after cleaning/regeneration, the substrate may be irreversibly ash-loaded or damaged.

Failed Cleaning/Regeneration: Replacement is another option when approved cleaning methods can’t restore the flow or ash loading.

Loss of Filtration Performance: You may see symptoms of particulate/soot bypass, excessive emissions, or deterioration of filtration efficiency, which can affect whether the filter is serviceable.

End-of-Service-Life Considerations: Even without obvious external damage, repeated thermal cycles, ash accumulation, substrate degradation and age can eventually make replacement more economical or necessary.

Conclusion

In conclusion, we hope you understand the RECD maintenance. This includes filter cleaning, backpressure and regeneration, which the generator maintains effectively. Otherwise, if soot and ash are stored in the filter, the RECD can’t work properly. That’s why we share the solution and also discuss its problems.

Diesel generator are mainly used across industries, commercial places, construction site and residential complexes. It is used as a reliable power backup source. However, the most common problem with DG set is release excessive smoke emission. Diesel generator release black smoke which indicates poor performance and also contributes to air pollution. Reducing smoke from DG sets is about securing environmental compliance and improving efficiency, lowering fuel consumption and extend the equipment life. In this comprehensive guide, we discuss how to reduce smoke from DG sets with effective ways.

It ensures the complete fuel combustion through regular maintenance such as clean air filter, check fuel injector and maintain proper load approx 60% to 80%. These smoke are of various types such as black smoke, white smoke and blue smoke. However, the black smoke indicates incomplete combustion (lack of air or excess use of fuel), white smoke shows cold temperature or water in fuel and blue smoke indicate burning oil.

Effective Ways to Reduce Smoke from DG Sets

There are various effective ways to reduce smoke from DG sets. Regular smoke from diesel generator include the root cause of incomplete combustion. Reducing smoke from DG set is not a single step or process to fix. It involve a combination of proper maintenance, high-quality fuel usage, advanced emission control technologies, and best operational practices. Moreover, we discuss all the essential ways to reduce smoke from DG set. With the increase of awareness and stricter environmental regulation. These authorities like the Central Pollution Control Board (CPCB), controlling emission from DG set is no longer an optional choice, it is a necessity.

Nowadays, businesses and property owners are now expected to adopt cleaner practices for not only to meet compliance standard but also to demonstrate environmental responsibility and reduce long term operational cost. By understanding the main cause of smoke generation and implementing target solution, it is possible to significantly break down emission while improving the efficiency and lifespan of the generator.

1. Ensure to Check for Proper Maintenance

Regular maintenance is the most important factor in reducing smoke from diesel generator. It includes multiple factors such as clean or replace the air filter from time to time. Inspect and service the fuel injector. By ensuring the proper maintenance, always check the valve clearance and compression. However, you can also replace the warm out engine component.

2. Use High Quality Diesel Fuel

When using high quality diesel fuel it directly affect combustion efficiency. Better fuel ensures smoother combustion and helps to reduce the emission. These high quality diesel fuel use as a clean or low sulfur with diesel and fuel. In addition, you can avoid using contaminated (impure) or old fuel for reducing the smoke from DG sets. You can also do it by the regular use of a clean fuel tank and filtration.

3. Maintain Correct Air Fuel Ratio

A well balanced air fuel mixture is essential for reducing smoke from diesel generator. However, the right amount of oxygen mix with fuel, combustion become more complete and reduce smoke significantly. This can be ensure to have sufficient airflow into the engine or avoid the use of over fueling in your genset. Furthermore, checking for turbocharger and intercooler for correct air flow ratio in your genset.

4. Avoid Overloading and Underloading

While avoiding the operating condition it play a huge role in emission norms. Overloading increases the fuel combustion and the underloading leads to incomplete combustion. In both condition, it causes smoke. For better avoidance, you can avoid to run DG set at full load for continuously. It can help to prevent long idle or low load operation. You can easily maintain the optimal load which typically running at 60-80%.

5. Optimize Fuel Injection System

Fuel injection must be precise for efficient combustion. Poor atomization delay the combustion in unburned fuel exist as smoke. These factors essentially affect optimizing the fuel injection system which can adjust the injection timing correctly. Moreover, repair or replace the worn injector for better optimization of fuel. Always ensure to check the proper breakdown of fuel before having use of it.

6. Remove Carbon Deposit

Over time, carbon accumulate the engine component. Remove the powdery substance to improve airflow and fuel burning efficiency. It also help to clean the combustion chamber. It mainly uses fuel additives if it is necessary for removing the carbon deposit. You can also schedule periodic decarbonization.

7. Maintain Proper Engine Temperature

Maintains proper temperature of engine, which play a key role in combustion. Low temperature reduce combustion efficiency and increase the smoke output. You can ensure the proper cooling system operation. For maintain proper engine temperature you can use engine block in cold climate or avoid prolonged cold start.

8. Use Load Management System

Smart load management ensures the optimal operation, that result in cleaner combustion and lower emission. It has multiple factors which mainly prevent overloading and maintain steady performance. For the better use of load management system, it help in to improve the fuel efficiency. However, these factors help in load management system which reduce smoke from DG set.

9. Conduct Regular Emission Testing

It monitor the emission to help and detect problem early. Early detection prevents major mechanical issue and excessive smoke. You can perform periodic smoke density test and it help in analyzing the exhaust gases. It also help in maintaining compliance with pollution norm.

10. Trained Operators Properly

Human error can also lead to excessive smoke, with well trained operators which can significantly reduce operational inefficiencies. For getting trained operator properly, you can avoid sudden load changes. Follow the proper startup and shutdown procedure for better trained operators. You can also monitor the engine performance regularly with guidance of operators properly.

Conclusion

In conclusion, we hope you understand how to reduce smoke from DG set with effective solution. A well maintained running generator on high quality fuel and operating under optimal load condition will naturally cause emission. In this blog, we discuss 10 effective ways to reduce smoke from DG set. These ways help you to figure out the best strategies which you can use it for reducing smoke. However, the regular servicing, timely replacement of filter and proper engine tuning ensure complete combustion. These are the key to minimizing the smoke. In addition, the combination of preventive maintenance, modern technology and responsible operation help to reduce smoke emission from DG set.

Diesel generators are an essential power backup system, which is used across various industries, commercial places and homes. Whether it is a construction site, hospital or residential buildings, the diesel generator can provide reliable electricity during power cuts or outages without any grid access. To understand better we discuss the parts of diesel generator, which shows how these machines work and how to maintain them effectively. These system work by burning diesel fuel in an engine which produce rotational energy. After this process these energy is transferred to an alternator that generate electricity. There are various reasons such as their reliability, efficiency and ability to operate for longer period. The diesel generator play an important role in ensuring the uninterrupted power supply for both industrial and residential uses.

In this blog, we briefly discuss the parts of diesel generator with their key function and applications. This guide helps you to understand components of a diesel generator and also discuss how all parts of diesel generator work together. With the overall explanation, we discuss the maintenance tips for diesel generator parts for long-term use. Furthermore, it include their parts with efficient and reliable time period.

What Are The Main Parts of Diesel Generator?

Diesel generator consist of various key component that work together to generate electrical power. These part of generator include such as diesel engine, alternator, fuel system, control panel and cooling or exhaust system. In this guide, we discuss all the necessary parts of diesel generator which helps you to understand its usage and capacity to work. Moreover, this blog also defines the key considerations with its application. This helps to explain how each part contributes to the overall system performance.

1. Diesel Engine

The diesel engine is a primary part of diesel generator, which helps to convert diesel fuel into mechanical energy. It helps in the size and capacity of engine which determine how much power a generator can produce. These engines operate using compression ignition. When air is compressed inside the engine cylinder and raising its temperature. Diesel fuel is injected into hot air, igniting it without the need for a spark plug. These combustion process help to generate the force needed to move pistons. Moreover, it includes the key considerations such as engine power output (measured in horsepower or KW), fuel efficiency and cooling method.

2. Alternator

The alternator is also termed as generator head, which converts mechanical energy from the engine into electrical energy. It mainly work on the principle of electromagnetic induction. These alternator consists of two parts which are rotor and stator, in which the rotor works as a moving component that generates a magnetic field. However, the stator works as the stationary part where the electricity is induced. The rotor spins inside the stator that create an electric current to supplied as an output power. Moreover, alternators have types such as brushless alternators works as low maintenance and others are brushed alternators which require periodic maintenance.

3. Fuel System

The fuel system store and supply diesel to the engine. It play an important role in ensuring consistent performance and efficiency. A well maintained fuel system also ensure clean fuel delivery, which can improve engine life and reduce emission. In parts of diesel generator, the fuel system include:

Fuel Tank: These fuel tanks help to store diesel fuel.

Fuel Pumps: It may transfer fuel from the tank to the engine part.

Fuel Filters: These fuel filters help to remove impurities particles and prevent engine damage.

Fuel Injector: These injector spray fuel into the combustion chamber.

4. Voltage Regulator

The voltage regulator controls output power of the diesel generator. It also ensures the electricity produced remains stable, change in load or operating conditions. These voltage regulator is very necessary part of diesel generator because without this, the generator could produce fluctuating voltage levels that can damage the connected equipment. In today’s time the modern generators use automatic voltage regulator (AVR) for precise control and reliability.

5. Cooling System

Diesel generators generate a significant amount of heat during operation or when in working phase. It includes the key components such as radiator, cooling fan, water pump and thermostat. So it is very necessary to have a cooling system which can prevent overheating and ensures smooth functioning. It includes the types of cooling systems which are:

Air cooled system: It uses the airflow to dissipate heat.

Liquid cooled system: It is mainly used for coolant like water or antifreeze circulated through the engine.

6. Lubrication System

The lubrication system ensure that all moving parts inside the engine operate smoothly by reducing friction and wear.
If you are running a diesel generator, whether for industrial sites or backup system plan. You must have to know: How much diesel does a generator use? For manufacturing sites or dealers, it is very important to know about the diesel consumption in generators. Generators are important for providing power backup in homes, businesses, construction sites or an industrial areas. Among these different types of diesel generators are mainly used due to their durability and efficiency. However, the most important concern for the users is diesel consumption in generator systems as the fuel cost directly impacts the operational expenses. We briefly discuss the diesel consumption rates which go higher at 100% load and also decrease with lower ones.

In this blog, we discuss the diesel consumption in generators with what its capacity, how much it consumes and how to optimize it. Diesel generator fuel consumption varies in similar ways based on load, engine size and efficiency ranging from 1litre/hour for smaller units. These units are for 8kW to over 140 gallons/hour for 2000+ kW units at full load. Moreover, this blog includes the consumption metrics and estimates which show all the sizes of generators such as small, medium, large and it also includes the industrial set size.

How Much Diesel Does a Generator Consume?

The power which a diesel generator consumes, it takes more diesel or energy. Diesel units also have an important advantage that they are more fuel-efficient than gasoline generators. It is especially needed during the prolonged operations for having the most use of resources. We discuss all the factors which help to understand the estimated cost, improve efficiency and make right decision when choosing a generator. However, manufacturers usually indicate fuel consumption at 75% load, which is mainly an optimal operating mode.

What Is Diesel Consumption in Generator?

When the diesel consumption in generators is typically measured in liters per hour. However, this consumption varies based on how much electrical load, which the generator is carrying at a given time. A generator running at its high capacity, that naturally consumes more fuel than other operating generator at half load. Big generators used in industrial application may consume heavy load over 80-100 liters per hour under full load conditions.

When we discuss diesel generator fuel consumption, we mainly refer to how much diesel fuel is consumed according to their needs and requirements. While you are operating a diesel generator based system like a natural gas generator. The use of fuel is the first step of making a fuel-efficient and dependable choice.

Key Factors Affecting Diesel Consumption

The key factors which affect the diesel consumption in generators vary in different situations. These include various stimulants depending on its use and durability. However, it includes load intensity, fuel quality, environmental conditions as well as operating conditions.

Generator Capacity (kVA Rating)

The size of the generator mainly plays an important role in diesel consumption in generators. However, the larger generator are mainly designed to produce high power and energy, which requires more fuel. It can be more efficiently handled when heavy loads compared to smaller generator running at maximum capacity.

Calculating Load Factor

Nowadays, generators are most efficient when operating at about 70 to 80% of their rated capacity. In case if you run a generator at very low load which can be below 30% can lead to inefficient fuel use and this can damage the engine for long-term. In addition when the generator continues running for a long time at full load, it increases the consumption.

Operating Conditions

The environmental factors such as temperature, altitude and humidity can impact the performance, which mainly focus on the reliable factors for the diesel consumption in generators. However, at higher altitudes, engines may consume more fuel due to reduced air density which affects the combustion efficiency.

Engine Efficiency

In the present time, the diesel generator engines are designed to be more fuel efficient and optimized than older models. The high quality generators mainly feature advanced fuel injection system, which are more convenient and reliable in the combustion process. These reduced diesel consumption per unit can generate the electricity which can be used for the process of consumption.

Maintenance Activities to Reduce Diesel Consumption

Reducing the diesel consumption in generators include a combination of proper sizing, regular maintenance and smart operating procedures. There are some strategies which can improve the efficiency up to 20 to 30%. Here we discuss the chart table which clearly shows the impact with their frequencies and benefits. These maintenance activities include.

Maintenance Activity

Frequency

Benefit

Air Filter Replacement

Its frequency impacts on every 250-500 hours.

It improves air intake efficiency.

Oil Changes

This frequency affects every 250 to 300 hours.

Most efficiently reduce the engine friction.

Fuel Filter Change

It impacts every 500 hours.

These filter changes can ensure clean fuel flow.

Injector Cleaning

Its frequency changes every 4 to 6 months.

It can enhance combustion efficiency.

Load Bank Testing

Its frequency changes periodically.

The operations are at 70-80% capacity.

How to Calculate Diesel Consumption?

If you want to calculate the diesel consumption for your generator, this method works in the industries which are.

Fuel Consumption (liters/hour) ~ 0.2 to 0.3 liters per kWh produced.

Let’s understand with an example, if a generator produces 100kW of power, it may roughly consume 20-30 liters of diesel per hour. However, it depends on its efficiency and load conditions. These proper charts are very useful for accurate planning. These are approximate and can vary based on different brands and its usage conditions.

Conclusion
